As far as tone goes, try adding a moderate compression and a bit of a delay (ca. 500ms), it will definitely improve the tone for soloing.
Yeah, I use an mxr analog delay, and a keeley comp; the delay really helps with the tone, as well as an EQ pedal, and chorus. I dunno why I've never been able to tap, even with a compressor. I just discovered by accident that I could with a MetalZone disitortion with the level up; but the tone sounds very...digital, I guess is the best way to put it.

Yes, these kind of heavy distortions can sound quite harsh. I use a vintage overdrive pedal, which only adds a subtle amount of extra gain.

I've used OD pedals also, but nothing has allowed me to tap except the MZ. I don't get it. I've seen people tap on acoustic electrics easily. I have a crapload of pedals, and even with the level/gain all the way up, it doesn't make any difference through either a SS or a tube amp. I've seen people tap successfully through their computer interface also. I don't know if it's my pickups or what, but I have Fenders, a Jackson, and various other makes. Only with the metalzone am I able to tap. Makes me crazy, as that's something I've always wanted to do.

My next guess would be focusing on the angle and strength of your right hand finger hitting on the tapped note. In case you are using your index finger, then you may want to experiment with trying the 2nd finger which is more effective for tapping IMO.
